For packing custom parts in a shipping box there exists Polyurethane
foam resin/hardner. Where can I buy a small quantity online thru a
shopping cart?

Are you looking for the dry, re-molded kind of packing material, the
liquid/gel incased in plastic bags used as a shipping buffer/box
filler or are you looking for a liquid/foam type that might be applied
directly to the item and allowed to dry prior to shipping?

Excuse me...that should say "pre-molded" not re-molded.

Hi tut - I am looking for a two part resin you mix together and then
pour into the box. It then expands greatly to fill empty space.
Supposedly they are available in various densities.- swisscheese

Owain - Thanks for the thought but I suspect they are too dense and
not optimized as shipping fillers. - swisscheese

Dear swisscheese-ga;

Thank you for allowing me an opportunity to answer your interesting
question.

If you haven’t seen this ultra cool little invention yet it’s
certainly worth a look. In fact, it’s become such a leader in the
market that it would be difficult to research any list of liquid foam
shipping components without finding this one on the list. This dandy
is called Instapak Quick Foam and it’s clean, functional and super
easy to use. (Be sure to see their “movie”). You simply burst the
capsules where the pre-measured compounds are stored inside the bag
and massage it and the foam inflates the bag filling the vacancies in
the box surrounding your item. That's it. Their flier says that it
contains “Instapack liquid components” and it basically works on the
same principle you are seeking, with the exception that it is
pre-measured,ready to go and there's no need to handle any chemicals
or smell any fumes. It comes with manuals, a CD, goggles and fifteen
packs of the stuff (13 lbs shipping total) for $199.00. The packages
are sold in lots and get significantly cheaper when purchased in
volume.

If its a lot of this stuff you need and you are interested in their
industrial strength machine, this thing can put it out. Watch this
movie and take special note of how the flat “bag” of liquid compound
is automatically activated in seconds and how quickly it expands when
it is placed in the box. Within seconds of being filled by the machine
the compounds do their thing and virtually wrap around your item
filling every crevice of the packing box. A few seconds after that the
pack of expanded foam sets up and forms a molded cushion tailored
specifically to the item being shipped.

This article explains how the product uses a liquid polyurethane foam
that can expand up to 200 times its liquid volume, which confirms that
it does work in much the same was as the old measure-and-mix method.
Once activated and expanded to its maximum size, the foam holds its
shape throughout the duration of its use. In addition it’s
environmentally safe. It contains no “chlorofluorocarbons (CFCs) or
hydrochlorofluorocarbons (HCFCs), which have been associated with the
depletion of the ozone layer. After use, the foam compacts to
approximately 10 percent of its volume in a landfill. Biostable, the
material will not degrade to pollute air or ground water.”

The concept of mixing and pouring the compounds yourself is rapidly
going by the wayside. Here is another company that hopes to give
Instapak a run for its money:

You can contact them and find out more information but at the moment
they are running the trade show circuit with their product.

As an alternative, this company produces a two-part resin used
primarily to create faux scenery for theater and hobbyists. If it’s
only a small amount that you need and you don't mind getting your
hands in the mix yourself, this might very well be adaptable to suit
your purposes:

Would an expanding foam filler similar to the type used by builders be
suitable? They are available from builder's merchants and DIY stores.

Caveat - read this first:
