EPP Manufacturing Theory
------------------------
"Generally, in order to manufacture plastic (polymeric) foam, the
polymeric material should have suitable melt viscosity for the growth
and stabilization of foam cells (bubbles) in a suitable foaming
condition. The polymeric material can be divided into crystalline
polymers and amorphous polymers in large. In the case of PS
(Polystyrene), an amorphous polymer, the viscosity decreases slowly as
temperature increases so the foam manufacturing temperature range is
wide and stable. However, in the case of PP, a crystalline polymer,
the melt viscosity drops quickly around melt temperature Tm, so the
temperature range suitable for foam is very limited. Therefore, in the
case of PP, precise foaming conditions (temperature/pressure) should
be maintained to manufacture high foam bead products. In addition, due
to the fast gas permeability of PP resin, the foaming agent (butane)
inside of a cell evaporates quickly after bead manufacture. Therefore,
unlike EPS produced as a pre-foam bead with impregnated foaming agent,
EPP is produced in foam in the bead manufacturing plant.
  
In the mold process, the high melt temperature and fast gas
permeability of PP eliminate the use of the EPP molding process and
facilities and requires molding facilities that are exclusive for EPP
use. The high melt temperature of PP resin used for EPP manufacturing
also requires high molding pressure. Due to the fast evaporation of
the foaming agent in particular, only air exists from the foam when it
is supplied to molding companies. Therefore, a foaming agent (air)
injection process is necessary to provide molding foaming capacity
before this molding process can be done.
  
EPP Production process
----------------------
The EPP process is composed of the raw material foam bead
manufacturing process and a molding process. The raw material foam
bead manufacturing process employs a totally different process from
the existing EPS manufacturing process. First of all, PP resin is cut
to mini size, considering the ultimately desired size of the foam.
Then, impregnating and foaming are carried out consecutively in an
autoclave to produce bead type foam material. The target foam ratio is
obtained by controlling the foam°Øs temperature and pressure."
