You're right - they're hard to find! I'm sure you already know that,
if you merely want to replace a damaged sun visor, you can contact
your local dealer and order one. They're not cheap, but they are
available.
However, it sounds as if you're after something a little more than
just a replacement. Soo, after trying a number of different search
combinations, I was finally able to locate one company that
specializes in custom crafting auto sunvisors. They do appear to be
about the best game in town, at least for online businesses, as many,
if not most of the other automotive parts/interiors companies and
directories refer to them. They guarantee to restore and/or fabricate
any visor to fit any vehicle, and can be found here:

For search strategy, I started out probably much as you did, using
terms like auto visor, sunvisor, custom visors, etc. Then as I saw
the kind of results that came in, I progressively narrowed it down to
the strategy(ies) that gave the results closest to what we were
looking for, which were:
interior auto visor custom OR replacement
interior auto trim
auto sunvisor -lund
headliner and sunvisor
Then I did also do some further searching within the results to try to
narrow it down a bit further, using
repair OR replacment
fabrication
Even so, much of the search entailed clicking on likely looking links
and following them to see if they really did offer what it seemed they
did. Some did, some didn't. It was a process of elimination.
One additional note: there were some sites that were targeted to
specific years, makes and models of automobiles, so if none of these
links work out, you might try doing a search as outlined above, and
then following those more specific links.
